Once you get to Greenwort, After you do a quest to get a ship you can sail back and pick them up - you don't even have to fight.

Honesty though, you will have so many choices for new troops (particularly if you uncover more islands by talking to the right NPCs) that you may find it refreshing to change things around.
how did you do this? isn't it impossible to access the first castle until after the spider is dead? or am I missing something about the plot/function?

You can access the first castle again pretty much as soon as you can sail.

it's weird camelotcrusade if you speak to Kitano he gives this story about how you can't buy a boat and have to see the master of the guards first but I just clicked on the boat next to him and sailed away - I jacked his boat and he didn't mind

Any boat will do. There are free ones in both Verlon and Arlania. As mentioned, you can only travel from Greenwort, not all three areas.

you can't use any boat to sail ...
only the one that you borrow from the general at greenwort , and to get that boat you will have to finish the undead quest for him .

I think this is related to that big patch that went through steam a couple of days ago that required a new game to fix the bugs.

I haven't restarted this char - too much of a good run

It's not really a problem, that villain isn't particularly difficult, I just don't know what ship he wants? Tried to sail one from the whalers station (which apparently is the solution to the first time he asks for a boat) but it didn't register.

But the boats are now lining up in Greenwort and Arlania, everytime I visit the map, there's another ship!

I either have to just kill him again or I fear the big restart is looming for me
